Alternator change 2004 6.0 Powerstroke
- Add to quote
First time diesel owner and I need to swap ut the alternator on my Excursion with a 6.0 Powerstroke. If anyone has some tips on making it an easy swap with no belt issues it would be greatly appreciated. Thanks
disconnect the wiring take out the mounting bolts tilt alternator forward to take the pressure off of the belt. remove and reverse procedure to install new one. Jason
:bdh ITS AS EASY AS JASON SAID.. and its pretty easy to just pull up on the belt because of the tensioner..
For those who might have taken a peek at this thread, I got it in OK but was given a tip that made a huge difference in making the ever present belt prying a non issue. While the belt was still on and with tension and the bad alternator still in place, there is a small lever underneath the belt tensioner (a little hard to get to) that when you flip it up keeps the belt tensioner raised. The tilt forward distance needed is very slight and makes the job a 10 minute job instead of a knuckle busting hour worth of cursing and throwing stuff!
thats a good tip. but as jason said all you have to do is tilt it forward. it only took me 10mins the first time i did mine. the second time it took me 5. and thats without touching the belt tensioner at all. Garrett
Sorry to bring this from the dead but its really that easy to replace an alternator?
Yep........even when I pry the belt tensioner its only 15 min tops. Of course. .........I had already removed the inner fan shroud. You might find the previous suggestion works fine for you.
http://thedieselgarage.com/forums/showthread.php?t=68091&highlight=alternator
Nice but I don't want to buy that tool.
Then make one for free or grab hold the belt and pull like a mad man while someone engauges the lock on the tentioner
OK maybe I'll buy it :happydance Thanks for the thread too. :wave

choosing alternator for the 6.0
- Add to quote
Been doing a lot of reading and research online about which alternator to go with for my 6.0, seems most people go with DC power, seems like a good product only big things ive read is customer service and always being in short supply. havent read much on the mean greans, saw that some were running power bastards and found one DB electrical. definitely not going to run an autozone or parts store alternator, I am leaning towards the DC 185, (wanted the 190HD but it wont fit with my mishimoto CAC pipes) i see that most the others are over the 200 amp mark which I like as mine has heated seats, just cant afford $830 for the DC 270 and wiring kit. thats why im just here asking for opinions, reviews, and any insight you guys might have, sorry for the long winded post. thanks guys!! also i have a single alternator setup
you are aware the DC uses the large case OEM housing even on their minimal units ?
I don't see where you list any power hungry accessories ? the real downfall of OEM is the small case can't dissipate heat and it has a low output at idle the actual max amp isn't an issue for most users it's not like your in the red with heated seats or even an AMP and AC all at the same time so the 185-200 is a good choice for most I tried to get DC to be proactive and helpful on threads and issues and i thought they were going to turn it around but I am not sure where they are service wise now ??
I have the Nations 185 larger case alternator. It seems this is the same one as the DC 185 if you read Nations Alternator description...? Works great for my use which includes hauling a 5th wheel and camper so it has to handle the load of the camper battery if it is a bit low. Never had an issue in the past 15 months. Sure a whole lot better than the stock one. Never had any low voltage issues like I did with the stock one especially when the GP's were on..sure it still drops a bit but not like it did with the stock. I have all the factory accessories and even with the heated seats and the AC running no drop in output...yah I know why would I have both on...cause its easy to bump the heated seat switch and turn em on when getting in...think we had a thread on this about 7 months back. I see the DC 185 is out of stock on DC website but not so on Nations..but who knows until you ask. I think i went with Nations because the answered their phone actually.
I do understand that they use the large style case, ficmrepair said the reason the hd series will not work with the CAC pipe because the HD cases are about 1 inch longer than the 185 case, you are correct i do not have many large current drawing items, just glow plugs, headed seats and regular vehicle lights, no stereo or any other aftermarket accessories, same thing just trying to be proactive and try to keep my ficm as healthy as possible for as long as possible.
thanks Shughey!, and Zmann what size DC alternator are you running? I too will be hauling a camper as well for possible long distances
Oh I know why I went with Nations over DC...same alternator but free shipping...I knew it had to be a cash thing. Most Powerful USA Made Ford 1999-2007 F250, F350, F450, and F550 trucks and all 2000-2005 Ford Excursion SUV's with either the 7.3L or 6.0L V8 Powerstroke Diesel engines High Output Alternators
I run the DC185 from nations. It confused me at first when I called DC they recommended using nations bc everyone else was out. It doesn't say DC on it but I was assured by DC and Nations it is a DC 185. Nations had great customer service and super fast shipping.
Yah i think the only difference is if you get it from DC the pulley is black and says DC. I got confused too as I thought mine was a DC but when I was working on it yesterday it had a nations sticker but on the Nations product description it clearly stated it was designed by DC.
I have the 185 or 190 that they don't sell anymore but it is the OEM series i have had it for many years and with the camper on the back it charges 4 batteries i also have solar and a genny so I installed a bi directional battery isolator anytime the camper or the truck is at over 13 volts they connect to each other
ED at FICM repair .com is reported to sell DC also ??
I bought my DC 270 from Ed. k
Nations. Because they answer their phone!
I have a nations 185stock wires. I run about 1000 watt sub amp and while sound system plus when I have the lights on with fifth wheel hooked up and I still normally see like 13.6 volts. I am going to upgrade wires and see if I can't up that number to like 14.4-14.8 most people say that iswhere they should be with upgraded wires
I had one issue under warranty and it did suck to ship it to them but it was good service and they always pick up for the most part
Awesome. Thanks you guys for all the info. I'm looking at nations now. Nice that there good people to deal with. And yeah Ed does sell DC alternators that's where I found out about the 270. But there just to expensive and don't think Id really need it not running any subs or extra lights
Singer Alternator here. Large Case 270A, 200A idle with a set point voltage at 14.9
I see that it says you can't upgrade intercooloer pipes with the 190hd. has anyone actually tried? I want to put the the mishimoto intercooler in with a 190HD alternator.
I have mishimoto charge air pipes. And that's what I've heard about the HD series alternators. I'm hoping the 190OEM series will fit with my CAC piping. Anyone know the length of the alternator from the front of the pulley?
Ive been trying to find out ifa yone has made it work with little luck. i think i will roll the dicewith the. 190xd and hope to make things fit when i order my mishimoto. All i can seem to find is that the xd series is 1" larger and comes with some kind of kit or block to make it fit.
I have used DC Power, Mechman, Singer Alternators, and Ohio Generator all with good luck in all types of applications from stock replacements to quad alts on a 36kw sound system. I wouldn't hesitate to use any of the above. I'm a Mechman dealer through our shop so could possibly help you out if you're interested in one of their units.

6.0 Excursion Alternator / Charging issues
- Add to quote
I bought an Excusion with 133K Miles last wendnesday (7/3/13) Drove it for roughly 200 miles over the next few days, Went out to start it on Sunday, cranks slow but started and left the ABS light on, ( which i had figured from low voltage and or no alternator output) Ran out of time in the AM, tossed it on a 6A charge, and left for the day. Return roughly 6-7 hours later, the truck starts fine, but leaves the ABS light still on, Check Batt, voltage and it's roughly 12.3V, Nothing but the motor running, no lights, no radio, nothing. I ran out and bought two alternators (first one went in and was bad, Stupid orileys cheapo, reman. Didn't work. Battery light came on, no output high or low RPM) Second alt works great (FoMoCo reman) at idle, 13.7 V, turn on all loads including rear AC, and it drops to 12.4V. Pick up RPM to roughly 1500 and i finally get 13.5V. back to idle and it falls to 12.4 again. It maintains 12.4 until i turn stuff off, or pick up RPM. Is this normal ? should i be looking into further issues ? Did i get a crappy alternator ? Is there a slightly bigger pully i can put on this thing to bring the RPM's of the alternator up for low end charging ? Should i have bought the used ambulance package off of craigslist ? Thanks -Nick
Sounds normal for charging system to drop classes when idling and everything is on. Alternator tests tell you to have rpm around 1500 to show proper output of the alternator. Check your batteries. That it's likely the issue for hard starts. BTW you would want a smaller pulley to increase rpm of the alternator. Sent from AutoGuide.com Free App
Little while ago I was trying to figure out if my batteries were going or my alternator. I didn't think it would be the batteries. I'm running the Sears Platinums but they are a couple years old. With a little over 140k mile on the odometer, it was my alternator. Did a lot of research on the forums. I found numerous threads saying how the factory alternator was just barely adequate for the electrical loads we can see our trucks. Decided to step up to the DC Power 185 OEM alternator. Glad I did. With lights/fogs, radio & A/C on, I don't see less than 13.7v at hot idle. I've seen as high as 14.3v. Having just replaced my second FICM (1st another oem @ 100k, second FICMrepair.com with Atlas 40), I'm going to make sure I always have strong batteries with great voltage.
Update : I go to leave work yesterday, and the truck sounded a little slow on start up, But it started and made it home okay. I checked voltage this morning before i left to go to work, after it had sat for 12 hours, 12.3 volts cold Checked voltage while cranking 9.3V-9.6V Wowza! (Les schwab specials!) So after further research and checking numerous forms, i think i'm due for some batteries, Any pros' or con's of running a set of Yellow top optima's ? And i think i'm going to wait a month or two and claim this alternator is crapola, and order a DC power alt. And ad the second charging wire from the alternator to the second battery. But i've also read that this can cause Glow plug and/or Glow plug controller failure for running over 12.5V Any truth ? Is there a relay that shuts off the power from the alt during GP warm up ? How does that system function ?
Optima's aren't what they used to be. If you're looking for a great battery with an equally great warranty, go for the DieHard Platinum's. The additional wire won't cause any issues with the GPM. Just make sure you fuse it close to the battery. And there isn't a relay that shuts off the alternator while the GP's are on. The low voltage a lot of people claim is a result of the alternator being "off" is actually due to the fact that the OEM alternator can't keep up with the electrical demands while the GP's are on.
On a single generator system, the generator only puts out about 40 amps, so with normal running draw plus glow plugs does overload it. However, the generator would increase fuel consumption of it was designed to provide enough power to supply everything at once. That's the second reason vehicles have batteries. Asking what the first reason is, would actually be considered a stupid question... Sent from AutoGuide.com Free App
Update #2, So i got a set of Interstate MTP 65's installed in the truck, Woot no more low voltage startups. It sounds SO much better on cranking and the first few mins of idle. I couldn't add the secondary charge wire at this time cause the cable i bought had to big of eyelets on it, and i didn't want to break the plastic sheild. Is there any places that offer that " Upgrade " or is the only option to build it your self? Battery voltage is still lower than 13V at idle with the front and rear fans on. I cannot wait to change that crappy FoMoCo factory alternator out for a DC power. Thanks all for the help !
Congrats! DC Power offers upgraded wiring kits.
I built my own cable to add to the factory charge wire. Since I didn't want to alter the plastic shield around the (DC Power) alternator, I ended up grinding down the new lug to fit inside it.

Before installing the alternator please read the instruction and suggestions 1) diesel has glow plug relay , if that relay stays on all the time it will burn the alternator 2) Some Models require small modification when installing a large case alternator ,you need to put washers under the alternator for clearance between bottom of the alternator and top of bracket to keep the alternator little higher between the engine and alternator on 7.3 and 6.0 engine . Before installing the belt turn the pulley with your hand make sure it's turning freely after that install the belt ======================================== some models requires small modification, When installing a large case you might need to shim the alt up with three washers for clearance between bottom of alt and top of bracket to keep the alt from binding... on Fords 7.3.or 6.0 liter Before installing the Belt , turn the pulley make sure it's turning freely. Make sure you have highest core cranking heavy duty new battery/ batteries and run 2 gauge wire from battery positive to behind alternator post and leave original wires too

A light grinding of the ALT bracket is all that is needed.
